Optimising Multi-Material Battery Enclosure Tooling Through Hybrid 5-Axis Machining and EDM Precision

The rapid evolution of electric vehicle manufacturing has increased demand for specialist tooling capable of producing lightweight battery enclosure components with exceptional repeatability. A UK automotive supplier approached Strategic Innovations Dundee Ltd seeking a subcontract partner capable of manufacturing a sophisticated modular machining fixture designed for aluminium and composite battery enclosure production. The project required intricate geometry, hardened wear components, and repeatable alignment features while meeting an aggressive production schedule.

Rather than relying on multiple subcontractors, the customer wanted a single engineering partner capable of delivering complete precision manufacturing, finishing, laser marking, and sub-assembly from one facility in Dundee.

The Challenge

The tooling assembly combined several manufacturing challenges into one project. The primary fixture body was manufactured from 7075 aluminium to reduce handling weight, while wear inserts were specified in hardened tool steel to maximise service life. Several internal guide profiles featured narrow radii that conventional milling cutters could not achieve without compromising dimensional accuracy.

Additional complexity arose from multiple precision dowel locations requiring positional tolerances within ±0.008 mm. Thin support ribs created vibration concerns during rough machining, increasing the risk of tool deflection and inconsistent surface quality.

The client also requested interchangeable insert plates that would allow future battery enclosure variants to be produced without manufacturing an entirely new fixture. Achieving this flexibility demanded exceptional consistency across every machined component while maintaining tight project deadlines for prototype validation.

The Engineered Solution

The engineering team adopted a carefully sequenced manufacturing strategy that combined several core capabilities associated with CNC machining Scotland projects.

The fixture body was initially rough-machined on advanced 5-axis CNC milling equipment using adaptive toolpaths to reduce cutting loads and minimise vibration across the thin-wall sections. By machining multiple faces in a single setup, datum consistency was maintained throughout the operation while eliminating unnecessary repositioning.

Critical bearing pockets and locating surfaces were semi-finished before thermal stabilisation to minimise dimensional movement. Final finishing passes then utilised high-performance carbide tooling with reduced radial engagement, producing a surface finish averaging Ra 0.6 µm across functional faces.

The hardened tool steel inserts presented different challenges. After heat treatment, EDM wire erosion Scotland capabilities produced intricate internal profiles, sharp corner geometries, and precision slots impossible to manufacture economically through conventional milling alone.

Smaller locking pins and precision turned spacers were manufactured using CNC sliding head turning, enabling high repeatability while significantly reducing cycle times across multiple identical components. Each of the precision turned parts was laser marked for easy assembly identification and future maintenance.

To simplify installation for the customer, engineers completed full sub-assembly engineering, installing hardened inserts, guide bushes, precision dowels, and interchangeable tooling modules before final inspection. Every mating surface was verified throughout assembly to ensure repeatable alignment without manual fitting on-site.

The integrated workflow reduced handling between operations while ensuring every manufacturing stage remained coordinated under one production plan.

The Outcome & Operational Impact

The completed tooling system entered production on schedule and immediately improved manufacturing efficiency for the customer.
